Rust-inhibiting primer systems

Zinc phosphate and zinc-rich rust-inhibiting primers are the required first coat on ferrous metal balustrades, steel lintels, window frames and other metal facade elements before topcoating. Failure to apply a suitable rust-inhibiting primer is the primary cause of premature coating failure and corrosion re-occurrence on metal facade elements.

What are rust-inhibiting primer systems?

Rust-inhibiting primers are the mandatory first coat on ferrous metal elements before any exterior enamel or protective topcoat. Bare steel begins to oxidise rapidly on contact with moisture and oxygen — without a rust-inhibiting primer, even premium exterior enamels will delaminate and fail within months as the corrosion product (rust) expands under the film. Zinc phosphate and epoxy-based inhibitors passivate the metal surface and provide a corrosion-resistant bond coat for the topcoat.

Surface preparation is critical — all rust, mill scale, and contamination must be removed before priming (minimum St 2 hand tool cleaning, ideally Sa 2.5 abrasive blasting for severely corroded elements). The primer must be applied to clean, dry metal and topcoated within the manufacturer's overcoat window. Do not confuse rust-inhibiting primer systems with:

  • Alkali-resistant primers — alkali-resistant primers are formulated for concrete and render substrates at high pH; they provide no rust inhibition and should not be applied to ferrous metal
  • UV-resistant enamel topcoats — enamel topcoats are applied over rust-inhibiting primer as the finish coat; the enamel topcoat alone without primer provides no corrosion protection on bare metal
  • Zinc phosphate primer vs zinc-rich primer — these are distinct products: zinc phosphate primers contain 10–15% zinc and work by barrier and passivation; zinc-rich primers contain 75–85% metallic zinc and provide galvanic protection — they are not interchangeable
  • Penetrating consolidant primers — consolidants penetrate and bind friable masonry/render substrates and have no role on metal facades; they provide no rust inhibition
  • Epoxy primer vs alkyd primer — 2-pack epoxy primers and oil-based alkyd primers for metal differ in compatibility, overcoat window, and topcoat requirements; confirm primer type before specifying the topcoat system
